But often the real culprit is already inside the plant’s own electrical system: poor power quality. The same electricity that looks perfectly normal can quietly destroy expensive equipment, and the damage adds up over months before anything fails outright.

Power quality problems in industrial equipment start long before the first breakdown, so understanding them early can save you repair bills, downtime, and replacement costs.

What “Power Quality” Actually Means

Power quality is a simple idea: electricity should arrive as a smooth, stable sine wave at the right voltage and frequency. In the real world it rarely does. Voltage dips for a fraction of a second, wave shapes distort, and sudden spikes appear — all invisible to the eye but harsh on machines. Computers, PLCs, variable speed drives, and sensitive relays are built for clean power, and they suffer first when the supply is not clean.

Common Power Quality Problems in Industry

The most frequent trouble is the voltage sag — a brief dip to roughly 70–90 percent of normal voltage lasting less than a second. A sag may be caused by a fault on the utility network, but more often it comes from inside the plant itself: a large motor starting up pulls a heavy inrush current that drags the voltage down for everything else on the same busbar.

Even a 200-millisecond sag can trip a sensitive drive or reset a PLC. When a production line restarts three times a week because of sags, the lost output alone can cost more than the fix.

Harmonics: The Invisible Destroyer

Harmonics are distorted currents injected by non-linear loads — variable speed drives, welding machines, UPS systems, LED lighting banks, and large computers. Instead of drawing current smoothly, these devices draw it in pulses, which heats up neutral conductors, overloads transformers, and makes motors run hotter and noisier than they should.

The damage is slow but real: insulation ages faster, capacitor banks overheat and fail, and nuisance tripping becomes part of daily life. Many plants live with harmonics for years without knowing they have a problem, because the symptoms look like ordinary “bad luck” with equipment.

Transients and Switching Surges

Every time a circuit breaker operates, a capacitor bank switches in, or a transformer energizes, the network produces a brief high-voltage spike — a transient. Lightning adds another, far bigger source. Modern electronic equipment has thin insulation and low surge withstand margins, so repeated small transients gradually punch through insulation in drives, instruments, and control cards.

One well-placed surge on an unprotected panel can wipe out equipment worth far more than a proper protection scheme ever costs.

How to Fix Power Quality Problems

The good news is that power quality problems can be measured, and what can be measured can be fixed. The practical steps, in order, are:

Measure first. A power quality analyzer connected for a week will record sags, harmonics, transients, and voltage trends. Guessing is expensive; a one-week measurement campaign is cheap.

Fix voltage sags at the source. Soft starters and variable speed drives on large motors cut starting current. Sensitive loads can be moved to a dedicated clean busbar, or backed up with a UPS sized for the ride-through time your process needs.

Filter the harmonics. Where harmonic levels are high, tuned harmonic filters or active filters clean up the waveform and relieve the transformer. Sometimes simply splitting harmonic-producing loads from sensitive loads is enough.

Install proper surge protection. A coordinated set of surge protective devices (SPDs) — at the main panel and at sensitive sub-panels — absorbs the everyday transients and gives lightning a safe path to earth.

Check your earthing. Poor earthing turns small disturbances into equipment-killing events. Periodic earth resistance testing is one of the cheapest forms of insurance a plant can buy.

A common mistake is buying one big solution for everything. In most plants, fixing two or three well-chosen problems — starting with sags and earthing — removes most of the downtime.

Need Help With Your Power Project?

Apexcore Infrastructure provides substation construction, transmission line works, testing & commissioning, electrical trading, and technical manpower support across Pakistan and the Gulf.
